An early decision we had to make in this process was how big do we make the helmet? The helmet, as it appears in the movie, is extremely small, in fact it's too small to fit an average adult head inside. The problem is further compounded by the heavily recessed design of the cheeks which occupy space where a human head has actual cheek bones. Now while our helmets are made to be displayed and not worn, we still have to make them look like they could work in the real world. Using previous helmets from the Star Wars saga for comparison we applied different percentage increases until we found one that could accommodate an average adult head, while keeping the size and look of the helmets similar across the range.Mark continued his detailed build of the helmet following the geography of the ILM shapes at this increased size.

At this point is also became very clear that even at this new scale, the small, bottom most collar present on the helmet would prevent any head from fitting inside. We tried expanding the small collar, taking it closer to the outer edge of the helmet, but this completely compromised the design and looked plain wrong. In the interest of avoiding having collectors getting their heads stuck inside our replica we took a similar decision to one that had been taken before on the Ep. III clone helmet, and removed the small collar detail.
